注水泵是滿足油田注水,保證地層壓力的源設備,隨著油田開采進入中后期,油田注水量也將逐年加大,注水耗電已占生產用電的 19% 、注水電費占總電費的 16% ,并呈逐年顯上升趨勢。在高壓注水系統中,高壓電機中大馬拉小車的現象比較普遍,注水泵泵壓與注水管線干壓之間存在較大的壓差,必須靠控制泵出口高壓回流閥門來保證注水管網的注水壓力,這樣既造成大量的電能被白白的消耗掉,同時又由于泵壓較高,對機泵的運行,管道的使用十分不利。安裝高壓變頻調速" title="變頻調速">變頻調速裝置后,依據注水管網需要的壓力進行參數設定,自動調節注水量,既可節約大量的電能又能降低機泵的損耗,對降低生產成本有著十分積極的意義。
遼河新三聯注水站投運一臺型號為 DFJ200-170AX11 的注水泵,匹配電機型號為 YB1800S2-2 的 6KV/1800KW 異步電動機,采用直接驅動方式控制,離心泵流量通過控制出口閥門的開度進行調節,造成大量節流損失 , 離心泵及電動機運行在低效率工作區,能源浪費嚴重。目前月注水流量為 183210m 3 , 夏秋季節注水量相應降低,運行中離心泵實際泵壓為 16.5MPa ,注水管網實際運行壓力為 12.5MPa ,由于多泵注水實施并網運行,當注水管網壓力升高到目前注水管網實際注水壓力以上時,將造成高壓注水量減少,無法滿足油井注水需求,同時污水量大于注水量將造成污水外排。為此注水電機運行時必須靠調節離心泵出口高壓回流閥門來控制注水管網壓力,以維持聯網注水平衡。這樣就造成泵壓與管網干壓平均壓差達到 4 MPa 以上,造成了大量的電能浪費。
通過綜合調研和考慮,我們選用了山東新風光電子公司 JD-BP37-1800F 型號的高壓變頻器,通過應用,該變頻器有安全性能好,可靠性高,設計合理,易損件壽命長,啟動性能好,降耗效果明顯,安裝、維護和保養都比較方便。
2 、 高壓變頻器的原理

JD-BP37 系列高壓變頻調速系統的結構見圖 1 ,由移相變壓器、功率單元和控制器組成。 6KV/1800KW 變頻器共有 24 個功率單元,每 8 個功率單元串聯構成一相。
2 . 1 功率單元電路

每個功率單元結構上完全一致,可以互換,其電路結構見圖 3.2,為基本的交-直-交單相逆變電路,整流側為六支二極管實現三相全橋整流,通過對IGBT 逆變橋進行正弦PWM控制, 每個個功率單元完全一樣,可以互換,這不但調試、維修方便,而且備份也十分經濟,假如某一單元發生故障,該單元的輸出端能自動短路而整機可以暫時降額工作,直到緩慢停止運行。
2.2 輸入側結構
輸入側由移相變壓器給每個單元供電,每個功率單元都承受電機電流, 1/8的相電壓、1/24的輸出功率。24個單元在變壓器上都有自己獨立的三相輸入繞組。功率單元之間及變壓器二次繞組之間相互絕緣。二次繞組采用延邊三角形接法,目的是實現多重化,降低輸入電流" title="輸入電流">輸入電流的諧波成分。24個二次繞組分成三相位組,互差20°,構成18脈沖整流方式;這種多級移相疊加的整流方式可以大大改善網側的電流波形,使其負載下的網側功率因數接近1,輸入電流諧波成分低。實測輸入電流總諧波成分小于5%。由于變壓器副邊繞組的獨立性,使每個功率單元的主回路相對獨立,類似常規低壓變頻器,便于采用現有的成熟技術。
2.3 控制器
控制器核心由高速 16 位單片機和工控 PC 機協同運算來實現,精心設計的算法可以保證電機達到最優的運行性能。工控 PC 提供友好的全中文 WINDOWS 監控和操作界面,同時可以實現遠程監控和網絡化控制。控制器用于柜體內開關信號的邏輯處理,以及與現場各種操作信號和狀態信號的協調,增強了系統的靈活性。
控制器及各控制單元板中采用 8 位單片機等大規模集成電路和表面焊接技術,系統具有極高的可靠性。 此外還有一個 CPU,也是8位單片機,負責管理LED顯示屏和鍵盤。
另外,控制器與功率單元之間采用多通道光纖通訊技術,低壓部分和高壓部分完全可靠隔離,系統具有極高的安全性,同時具有很好的抗電磁干擾性能,并且各個功率單元的控制電源采用一個獨立于高壓系統的統一控制器,方便調試、維修、現場培訓,增強了系統的可靠性。
2.4 控制電源
控制器有一套獨立于高壓電源的供電體系,在不加高壓的情況下,設備各點的波形與加高壓情況基本相似,給整機可靠性、調試、培訓帶來了很大方便。

3、現場情況和節能效果統計
針對現場存在的問題,系統優化改造主要需解決兩方面的問題:第一,在滿足系統配注水量的基礎上盡可能減少排量損失;第二,在滿足注水壓力的前提下盡可能減少泵管壓差,即減少壓力損失。系統優化擬從動能和勢能兩方面同時入手,盡可能降低能耗、提高系統效率" title="系統效率">系統效率。
3.1 現場的系統構成

系統閉環控制過程如下:由智能傳感器對各運行注水泵進行實時數據監控和處理,即采集和傳輸注水泵、站的運行參數,如:泵的排量 Q 單、電機電流 I 、泵進、出口壓力 P 泵,注水站出口干壓 P 干、總排量 Q 總、平均單耗等,并將這些控制參數( Q 單、 I 、 P 泵, P 干、 Q 總、)與其期望值及泵本身的特性曲線進行對比和優化計算。其中,注水站干壓和總流量是系統所需監測和控制的兩個最主要參數。本系統中,一方面在泵出口管線上安裝一只高可靠性壓力傳感器,將實測的壓力信號與系統的配注壓力(期望值)相比,并將其差值送往過程參數調節器( PID )進行比例和積分運算,最后將輸出結果送給可編程控制器( PLC );另一方面在泵入口管線上安裝一只流量計,用于監測系統實際總流量,將該值與系統配注量的差值再進行一次 PID 整定,最后將輸出結果送給 PLC 。 PLC 根據所接收的兩個 PID 整定信號,利用模糊推理的方法,在滿足系統干壓的前提下,系統及時自動調整高壓變頻器的輸出頻率從而控制變頻泵的轉速。由離心泵原理知,泵轉速的變化可引起相應的排量變化,通過頻率的變化以達到期望的排量值。通過上述閉環控制,使系統的實際壓力和排量與系統的配注壓力和配注量相接近。系統設計為閉環控制系統,流量和壓力為系統的兩個主要參數,將系統實測的流量和壓力信號與地質要求的流量和壓力(期望值)進行雙 PID 調節;通過模糊推理的方法自動尋優控制,根據推理結果,系統及時自動調整高壓變頻器的輸出,并自動計算出變頻器的最佳運行頻率。
3.2 節電效果分析
3.2.1 由功率和轉速的立方成比例:

可知,泵的功率變化與轉速的三次方成正比,也就是說,當泵的轉速下降 1 個單位,則泵的功率將以該單位的三次方的關系下降。而變頻調速正式通過變頻器改變電源的頻率來控制泵的轉速,這充分說明變頻調速是節能的最好方法。
3.2.2 系統效率提高,單耗降低
系統通過高壓變頻裝置改造后,使各泵在高效區運行的前提下滿足系統的注水量,有效提高了系統效率,降低系統單耗。據分析計算,系統改造后可實現 注水單耗平均降低 0.2~0.4kW/h ,取平均值 0.3kW/h , 每天 注水量平均為 4100 m 3 /d , ,每度電以 0.5 元計,則一年可以節約電費為:
4100 ′ 365 ′ 0.3 ′ 0.5=22.4 萬元(人民幣)
3.2.3 調整多余水量,節約電能
每天平均注水量為 4100 m 3 /d , 由于要求的 注水量的波動較大(有時需要注 2600 m 3 /d ,有時又需要注 5500 m 3 /d )且變化頻繁(一周或幾天一變)。對該站實施高壓變頻改造,可根據站外要求的水量靈活調整站內泵的運行,使之在滿足系統壓力要求的前提下盡可能與要求的注水量一致,重大程度減少電能和水源的浪費。
當要求注 3600 m 3 /d 水時,泵的能力大于要求的水量,將多注 1500m 3 /d ;當要求注 5500 m 3 /d 時,開 1 臺泵水量不夠,開 2 臺泵將多注 2220 m 3 /d 水,都將造成水源和電能的浪費。根據以上數據及站內運行情況推算,為滿足配注量,每天平均多注水 1600 m 3 /d , 系統單耗為 7.1 kW/h ,按每度電電費為 0.5 元計,改造前每年約有 150 天水量處于不匹配狀態,則通過高壓變頻調節后年節電費為:
1600 ′ 150 ′ 7.1 ′ 0.5=85.2 萬元(人民幣)
3.3 實際節電效果
該變頻器于 2004年8月在新三聯2#注水電機安裝正式運行,使用變頻器前后的耗電情況統計見下表:

由表 1,表2可以看出,2#注水泵電機安裝變頻器前后的注水單耗從6.79下降到5.38,不考慮其它方面的影響:

=43.88﹪
考慮到注水量各方面條件的影響,實際的節電率與計算值有所不同,但根據現場的運行情況來看,不會有太大的出入,總體的節電效果不會改變的。
4 結束語
綜上所書,JD-BP37序列高壓變頻器運行平穩,性能可靠,簡便實用,節電效果明顯,改善了工作人員的工作環境,啟動無沖擊電流,大大降低了維修費用提高了機組的使用壽命,安裝使用后明顯帶來了比較顯著的經濟效益,使用表明,JD-BP37系列高壓變頻器具有巨大的推廣應用價值。
